I've only worked on one Falcon so my experience with that model is a little limited. I set an original Falcon w/OS .46 up for a new flyer in my area and he soon contacted me saying that, no matter what, the starter would no longer engage. I dismantled the assembly and found that the notch in the fan had worn to just a dip in the plastic and the pin was in a slight "S" shape.
After installing a new fan and shaft set, we went to give it a try and the cause of the previous damage was immediately apparent to me. Instead of pushing the starter down and engaging the pin into the notch before hitting the starter, he would attach the starter, spin it up and push down and wait for it to engage. The pin was eating the top of the fan up. He was an airplane guy and was used to "bump" starting his planes.
He now makes sure the pin is engaged before hitting the starter and he has been on the same set since last summer.
If you are making sure that the pin is completely engaged before hitting the starter and the parts are still wearing prematurely, your guess is as good as mine.
