I would put money on the idea that you're running your bottom needle too lean.

My Z230 cracked it's upper frames and it was because I was running the needle too lean. I now run it 1 and 3/8's turns out as per Bill Meador's suggestions.

What's your needle settings and fuel mixture?

More detail would be nice, But, I know on the Excell one's about 3 or more years old MA made the CF thiner. The new one's are a bit stronger due to this problem. I know because my Top frame cracked in half when I pulled back and the chopper came down in 3 pieces!

The weakest point was between the clutch bearing block and main shaft bearing block. Even though the new one's were thicker I decided to replace the top module with the metal set (much stronger) and used the new thicker CF for the bottom. Been flying great ever since.

My machine grenaded in a 10 ft hover. Parts were recovered from the parking lot within a 100 ft radius. I did not fly aerobatics with this ship. I looked over all the debris carefully. Inspected clevises, crank run-out,anti-rotation link, main shaft collars, clutch assy., and motor mount bolts........nothing loose. What caught my immediate attention were recovered sections of delaminated carbon fiber about the crash site. Fracture points were at the corners of the upper and lower main bearing blocks with surrounding delamination of the graphite frames.

Data on this type of composite structural failure is of particular interest to me. The total destruction of this machine without any warning was troubling to me. Makes me wonder about fatigue life and predictability advantages of metal framed machines.

It was one of the smoothest, reliable kits Ive ever flown.

Z230 Frame breaks

I had a z230,never had frame breaks, there were upgrades being sold to stiffen the lower frame on the ergos,but the z230 had them already.Where did it break?up by the upper bearing block?I believe either KnS or JR had supports for that,aka frame supports,for the ergo.(maybe, its been a while).overtightened bolts dont help either.....
Also what kind of head speed were you running?and was the engine ever balanced?Zenoah G23PUH engines were never perfect as far as being balanced ,but a good resonance could crack the aluminum from a continual resonance,.(flywheel off,crank off etc)the vibrating aluminum kinda gets harder till it cant take the stress anymore and cracks,(fatigue)usually around the bolts thru the bearing blocks or near the mainshaft,sometimes in almost a U shaped pattern,used to happen on a few other helis..
On the XL Gassers I flew I used to get CF delamination near the upper bearing block,after a crash,and just CA'd em, clamped em tight,let em sit overnite and never had another problem,till I crashed it again
Just some things to think about that may get you in the right direction,hope this helps you out!
